Every abrasive (bonded grinding or cut-off) wheel has a maximum safe peripheral speed — typically 80 m/s for standard bonded wheels or 100 m/s for reinforced cut-off wheels. Running a wheel above this speed causes disintegration at high-speed — pieces fly out with enough energy to penetrate safety guards and cause serious injury. The formula is: max safe RPM = (v_max × 60 × 1000) / (π × D), where v_max is the rated maximum peripheral speed in m/s and D is the wheel diameter in mm. For a 180 mm (7-inch) bonded wheel rated 80 m/s, max safe RPM = 80 × 60 × 1000 / (π × 180) = 8,488 RPM. Most DEWALT and Bosch angle grinders already operate below this limit, but cut-off machines and pedestal grinders often run near the limit — always verify before installing a new wheel. This calculator also flags when a wheel's rated max speed exceeds the grinder's no-load RPM (safe combination).

Worked Examples
Choosing a wheel for a 7-inch angle grinder
Problem: DEWALT DWE4559 7" angle grinder, 8,500 RPM no-load. Buying a 180 mm grinding wheel.
Solution: At 80 m/s rating: max RPM = 80 × 60 × 1000 / (π × 180) = 8,488 RPM. Grinder at 8,500 RPM — just 12 RPM over limit! Borderline unsafe. Pick a wheel rated 100 m/s (cut-off reinforced): max safe RPM = 10,610 — safe margin. Or a slightly smaller 170 mm wheel: max RPM at 80 m/s = 8,984 RPM — comfortable.
Pedestal grinder safety check
Problem: Bench grinder with 200 mm wheels, motor 2,880 RPM.
Solution: Wheel speed required: π × 200 × 2880 / (60 × 1000) = 30.2 m/s. Standard bonded wheel rated 80 m/s — grinder is well below limit, safe. 200 mm wheels for bench grinders rarely exceed 40 m/s rating because the machine structure isn't designed for higher speeds.
Cut-off machine — why reinforced wheels?
Problem: 3,700 RPM cut-off machine using 300 mm wheels.
Solution: Required peripheral speed: π × 300 × 3700 / 60000 = 58.1 m/s. Standard bonded 80 m/s rated wheels OK, but reinforced wheels (100 m/s) are safer and last longer. Reinforced cut-off wheels have fabric/mesh woven through the bond to prevent disintegration — always use these for cut-off machines.

Always use the wheel's printed rating, not a generic value. Reinforced cut-off wheels typically rated 80–100 m/s. Diamond/CBN wheels 35–63 m/s. Your grinder's no-load RPM must NEVER exceed the max safe RPM for the wheel installed.
